What do you use to create the damage on the glass? Dremel?

A fresh exacto and a prayer...no room for error
The chest plates are about the size of your thumbnail so a dremel would send these things flying.

What about the rest of the battle damage? What's the best way to do that?

Pretty much everything you see is with a fresh exacto, I'll pull at parts with a needlenose or chop off a leg/arm with wire cutters.
